Metal-matrix composites with active components have been investigated as a way to functionalize metals. As opposed to surface-mounted approaches, smart materials embedded in metals can be effectively shielded against the environment while providing in-situ sensing, health monitoring, actuation, or energy harvesting functions. Typical manufacturing approaches can be problematic, however, in that they may physically damage the smart material or degrade its electromechanical properties. For instance, non-resin-based embedment procedures such as powder metallurgy involve isostatic compression and diffusion bonding, leading to high process temperatures and breakdown of the electromechanical properties of the active component to be embedded. This paper presents the development and characterization of an aluminum-matrix composite embedded with piezoelectric polyvinylidene fluoride (PVDF) sensors using ultrasonic additive manufacturing (UAM). UAM incorporates the principles of solid-state, ultrasonic metal welding and subtractive processes to fabricate metal-matrices with seamlessly embedded smart materials and without thermal loading. As implemented in this study, the UAM process uses as-received, commercial Al 6061 tape foilstock and TE Connectivity PVDF film. In order to increase the mechanical coupling between the sensor and the metal-matrix without the aid of adhesives, the PVDF sensor is embedded with an empirically optimized pre-compression defined by the tape foils welded above the sensor. The specimen is characterized by tensile (d31 mode), bending (d31 mode), and compression tests (d33 mode) to evaluate its functional performance. Within the investigated load range, the specimen exhibits open-circuit sensitivities of 4.6 mV/N under uniaxial tension and 9.7 mV/N under compressive impulse tests with better than 95% linearity and frequency bandwidth of several kilohertz. The technology presented in this study could be applied for load and tactile sensing, impact detection and localization, thermal measurements, energy harvesting, and non-destructive testing applications.

[Smart Vehicle Workshop] This paper presents the development of active aluminum-matrix composites manufactured by Ultrasonic Additive Manufacturing (UAM), an emerging rapid prototyping process based on ultrasonic metal welding. Composites created through UAM experience process temperatures as low as 20°C, in contrast to current metal-matrix fabrication processes which require fusion of materials and hence reach temperatures of 500°C and above. UAM thus creates unprecedented opportunities to develop adaptive structures with seamlessly embedded smart materials and electronic components without degrading the properties that make embedding these materials and components attractive. This research focuses on three aspects of developing UAM Ni-Ti/Al composites which have not been accomplished before: (i) Characterization of the mechanical properties of the composite matrix; (ii) Investigation of Ni-Ti/Al composites as tunable stiffness materials and as strain sensors based on the shape memory effect; and (iii) Development of constitutive models for UAM Ni-Ti/Al composites. The mechanical characterization shows an increase in tensile strength of aluminum UAM builds over the parent material (Al 3003-H18), likely due to grain refinement caused by the UAM process. We demonstrate the ability to embed Ni-Ti wires up to 203 μm in diameter in an aluminum matrix, compared with only 100 μm in previous studies. The resulting Ni-Ti/Al UAM composites have cross sectional area ratios of up to 13.4% Ni-Ti. These composites exhibit a change in stiffness of 6% and a resistivity change of -3% when the Ni- Ti wires undergo martensite to austenite transformation. The Ni-Ti area ratios and associated strength of the shape memory effect are expected to increase as the UAM process becomes better understood and is perfected. The Brinson constitutive model for shape memory transformations is used to describe the stiffness and the strain sensing of Ni-Ti/Al composites in response to temperature changes.

Ferromagnetic Shape Memory Alloys (FSMAs) in the nickel manganese gallium system have been shown to exhibit large magnetically induced strains of up to 9.5% due to magnetically driven twin variant reorientation. In order for this strain to be reversible, however, an external restoring stress or magnetic field needs to be applied orthogonal to the field and hence the implementation of Ni-Mn-Ga in applications involves the use of electromagnets, which tend to be heavy, bulky and narrowband. In previous work at The Ohio State University a sample of Ni₅₀Mn_28.7Ga_21.3 has been shown to exhibit reversible compressive strains of -4200 microstrain along its [001] direction when a magnetic field is applied along this same direction and no externally applied restoring force is present. This reversible strain is possible because of an internal stress field associated with pinning sites induced during manufacture of the crystal. This paper analyzes the switching between two variant orientations in the presence of magnetic fields (Zeeman energy) and pinning sites (pinning energy) through the formulation of a Gibbs energy functional for the crystal lattice. Minimization of the Gibbs free energy yields a strain kernel which represents the predicted behavior of an idealized 2-dimensional homogeneous single crystal with a single twin boundary and pinning site. While adequate, the kernel has limitations because it does not account for the following: (a) Ni-Mn-Ga consists of a large number of twin variants and boundaries, (b) the strength of the pinning sites may vary, and (c) the local and applied magnetic field will differ due to neighbor-to-neighbor interactions. These limiting factors are addressed in this paper by considering stochastic homogenization. Stochastic distributions are used on the interaction field and on the pinning site strength, yielding a phenomenological model for the bulk strain behavior of Ni₅₀Mn_28.7Ga_21.3. The model quantifies both the hysteresis and saturation of the strain. Constrained optimization is used to determine the necessary parameters and an error analysis is performed to assess the accuracy of the model for various loading conditions.
